Die-Cut Foam vs CNC Foam for Custom EVA Cases

Choose the right EVA case foam insert for your product by comparing die-cut foam, CNC-cut foam and moulded trays for fit, protection, appearance and quantity.

Start with the product, not the foam name

The right insert depends on what must be protected: its dimensions, weight, fragile areas, accessories and how the buyer should remove it. Send the real product or an accurate 3D drawing whenever possible. A good custom EVA case should hold the item securely without making it difficult to take out.

Die-cut foam suits repeatable shapes and volume orders

Die cutting uses a cutting tool to produce the same profile efficiently. It is usually a practical choice for regular shapes, medium-to-large quantities and clean, repeatable layouts. There can be an initial tooling cost, but the per-piece cost becomes more efficient when the order volume rises.

CNC-cut foam gives flexibility during development

CNC cutting is useful for prototypes, irregular product geometry and smaller order quantities because it does not require a dedicated cutting die for every revision. It can achieve a precise fit, though complex cuts may take longer and cost more per piece than a die-cut insert at scale.

Moulded EVA trays create a finished presentation

A moulded EVA tray can give a premium, integrated look for retail, beauty, electronics or gift packaging. It is not always necessary for industrial protection, but it can be a strong choice when the unboxing experience matters. The route normally requires dedicated mould development, so it works best when the programme has stable geometry and repeat potential.

Build in practical clearance and retention

Foam should not grip the product so tightly that it is damaged during removal, nor so loosely that it moves in transit. Consider finger notches, pull tabs, accessory pockets, lid foam and the compression created when the case is zipped. Test with the full set of cables, adapters, batteries or other accessories—not only the main item.

Review material density and surface finish

Foam density affects cushioning, shape retention and the perceived quality of the case. A textured or laminated surface may suit a presentation case, while a functional tool case may need a tougher, easier-to-clean insert. Ask the factory to show the proposed material with your actual product during sampling.

Approve the insert together with the finished case

Do not approve an insert only as a loose foam part. Test it inside the approved EVA shell, with the zipper closed and the case carried normally. Check fit, movement, lid contact, visual alignment and whether all accessories remain in position after a simple drop and handling test.
